Making a solar panel, especially at home, can be quite a technical challenge due to the precise materials and processes involved. However, for a basic understanding, here’s an overview of the steps typically involved in building a small-scale DIY solar panel:
1. Materials Needed
Solar cells (preferably monocrystalline or polycrystalline)
Soldering iron and lead-free solder
Tabbing wire and bus wire
Flux pen
Silicone caulk
Diode
Plexiglass or another transparent cover
Wooden or metal frame
Wire to connect to your electrical system
Protective gloves and eyewear
2. Preparing the Solar Cells
Carefully separate the solar cells, which are fragile and easily breakable.
Apply flux to the bus points on the solar cells to help the solder flow and stick better.
3. Soldering the Cells Together
Use tabbing wire to connect the cells in series. Solder the tabbing wire to the front (sunny side) of one cell leading to the back of the next cell to form strings of cells.
Be very gentle to avoid breaking the cells.
4. Assembling the Panel
Lay out the strings of cells on a non-conductive backing board.
Solder bus wire across the strings at both ends to combine them into a parallel connection, increasing the amperage.
Secure the strings to the backing board using a small amount of silicone caulk at the corners of the cells.
5. Wiring and Diode Attachment
Attach a bypass diode to the positive side of the solar panel. This prevents the panel from consuming electricity during the dark.
Run wires from the last bus wire to a junction box where you can manage external connections.
6. Encapsulation and Protection
Encapsulate the cells. This can be done with a special encapsulant or simply with a clear silicone caulk.
Cover the front with a durable, transparent material such as Plexiglass to protect the cells from the elements.
7. Mounting and Testing
Secure the panel in a frame that holds the Plexiglass and the backing board together.
Mount the entire assembly in a sunny location, angled to capture the most sunlight.
Connect the wires to a solar charge controller and batteries or directly to your device or electrical system.
Test the panel to ensure it works effectively.
Safety and Efficiency
Always wear protective gear when soldering and handling solar cells.
Ensure all electrical connections are insulated and secured to prevent short circuits and other electrical hazards.
